How Alica builds BMS boards: Our BMS PCB assembly process from DFM review to burn-in tested unit

Most articles about battery management systems explain what a BMS does. This one explains how Alica Technologies builds one. If you are a hardware lead, procurement manager, or plant head evaluating partners for a battery program, the BMS PCB assembly process below shows what your board goes through at our Ahmedabad facility, and where we put inspection so problems are caught early rather than in the field.

For the wider context on what BMS boards demand from a manufacturer, see our overview of BMS PCB assembly and battery management system manufacturing. For a vendor-evaluation framework, read how to choose a BMS manufacturer in India.

Why we treat BMS as a priority buildPCB

A BMS board looks like any other control board on the bench, but it sits at the centre of a pack’s safety. Inaccurate cell sensing, a weak joint on a power path, or a missed defect on a connector can affect balancing, protection, and long-term reliability. Our work across power and energy, automotive, and IoT programs gives us direct exposure to the mixed-technology, precision-sensing boards that BMS designs are built around. So we apply the same discipline we use on our most demanding assemblies: early engineering review, inspection at every stage, and testing beyond a simple power-on check.

Our BMS PCB assembly Process, Step by step

Step 1: Files, BOM and DFM review

Every BMS job starts with a review of your Gerbers, BOM, pick-and-place data, and assembly drawings before anything is built. Our engineers look at footprints for the monitoring IC and microcontroller, thermal relief on high-current paths, placement of sense resistors and shunts, and how the board will panelize. Issues are reported to you in writing so changes can be made before tooling, which is far cheaper than discovering them after the first build.

Step 2: Turnkey sourcing and BOM management

If you choose turnkey project delivery, we handle component sourcing and BOM management. That includes flagging long-lead items early, which matters for BMS boards because analog front-end ICs, precision shunts, and automotive-grade MOSFETs are common pressure points. You receive a transparent cost breakdown, and any alternate part is proposed for your approval. Nothing on a safety-relevant board is substituted silently. Prefer to supply some or all parts yourself? We can plan around that too.

Step 3: Stencil, paste printing and solder paste inspection (SPI)

Solder paste volume decides joint quality on fine-pitch parts and on the small passives that set BMS measurement accuracy. After paste is printed, inline SPI checks it before any component is placed. Paste problems are caught at the cheapest possible point, not after reflow.

Step 4: High-density SMT placement and reflow

Fine-pitch monitoring ICs, microcontrollers, MOSFETs, and precision resistors are placed on our SMT line and soldered in reflow. Because BMS boards combine delicate and heavy components, thermal profiling is set with the whole board in mind rather than a single package.

Step 5: AOI and X-Ray inspection

After reflow, automated optical inspection (AOI) checks placement, polarity, and visible solder joints across the board. For hidden joints under BGA and QFN packages, X-Ray inspection verifies what AOI cannot see. Together with SPI, this gives layered coverage across the process, and it is how we deliver on our commitment to 100% inspection coverage. The full detail is on our testing and inspection page.

Step 6: Through-hole assembly for power components

Power terminals, fuses, and high-current connectors are completed in the THT stage, so SMT and through-hole work stay under one roof and one quality system. Keeping both processes in-house removes the handoff that often creates inconsistency on mixed-technology boards.

Step 7: Functional testing, box vuild and burn-in

This is where we go beyond the bare board. Through our end-to-end electronic manufacturing service, we can integrate the BMS into its enclosure, complete cabling, and run functional and burn-in testing. You receive a unit that has been exercised, not just powered on once, which reduces early-life surprises when it reaches your pack line.

What this means for each member of your team

Your role What you get from our process
R&D / Hardware Engineering Written DFM feedback before the first build and 5 to 10 day NPI turnaround to keep revisions moving
Procurement / Supply Chain Turnkey BOM management, early shortage alerts, approved alternates only, itemised costs, domestic manufacturing
Operations / Plant Leadership IPC-compliant SOPs, layered SPI, AOI and X-Ray coverage, and box build with burn-in testing

Who we build BMS boards for

We work with funded hardware startups validating a first BMS design, mid-tier OEMs scaling battery products, and established brands that need a dependable second manufacturing partner. Our customers are based across Ahmedabad, Pune, Bengaluru, Delhi-NCR, Hyderabad, and Chennai, as well as in the USA, Europe, and Taiwan. If your battery product also includes connected or security features, our experience with smart lock and access control electronics and GPS and GNSS tracker electronics carries over directly.

Frequently Asked Questions

Where does Alica manufacture BMS boards?

At our facility in Changodar, Ahmedabad, Gujarat, covering SMT and THT assembly, SPI, AOI and X-Ray inspection, and box build with functional and burn-in testing.

How quickly can Alica turn around a BMS prototype?

We support 5 to 10 day NPI turnaround, subject to complete files, component availability, and a DFM review with no open queries.

Can Alica source the components for my BMS board?

Yes. Our turnkey service includes BOM management, sourcing, shortage flagging, and transparent costing. Alternates are proposed for your approval rather than substituted silently.
